I have a friend that has one of these manufacturing facilities, he makes and vends mini-starters. This is all done inside the solenoid, and there isn't much adjustment, save getting the whole distance to run length worked out inside the solenoid, which would mean a different sole4noid, and/or a different starter motor engagement length, front to back, so the gear wouldn't hit the ring gear before the solenoid fired the starter motor off.

IF this was the issue, the way to have fixed it was to have the solenoid actuate the starter motor earlier, so the pinion was spinning when it got to the ring gear. If the starter motor isn't spinning when the pinion gear reaches the ring gear, the pinion just hits the edge of the ring gear teeth, and stops the whole works. When the solenoid is pulling the pinion into the ring gear, the starter motor itself MUST be spinning the starter/pinion to correctly engage the teeth of the pinion to the ring gear. I would suspect that the mini stuff had an issue not many people are aware of. Thanks for all the help guys it's appreciated.:thumbsup:

I like the idea of the Delco HD that Bob mentioned, pretty spendy ($500)but those look serious. I'm starting to wonder if there are different gear sets for these minis, if they have differing diameter or teeth sets that would do it also. Some higher power doesn't want me to have a decent starter in this car. Oh ya, and Autozone gave me one for a BBC so it didn't fit my 153 tooth, so even after giving in I got my butt kicked one last time by getting the wrong starter and having to yank it out too! LOL That has to make 20 trips under there changing these starters, starts to get funny almost. I may re-enter the mini starter vortex again later this summer as I cannot admit total defeat yet! I made sure my ground was good, my connections all good and still every mini hit the ring gear, gotta research more I guess. Well I broke down, threw in the towel and bought a rebuilt original Delco from Autozone ($44.00).
